Ribbon Wrinkle: Diagnosing Diagonal Streaks on Thermal Labels

Diagonal unprinted streaks running across a label, usually at a consistent angle, are the signature of ribbon wrinkle. The ribbon has creased on its way under the printhead, and wherever it folded the coating never made contact with the label. It gets blamed on bad ribbon more often than anything else in thermal printing, and the ribbon is rarely the cause.

This guide explains what wrinkle is, how to tell it apart from the other faults it resembles, the causes in the order worth checking, and why leaving it unfixed costs you printheads as well as labels.

What wrinkle looks like

The ribbon travels as a flat web between the supply spindle, the printhead and the take-up spindle. If tension, alignment or pressure is uneven across its width, the web folds over on itself. Where it folds, two layers pass under the head instead of one, and the label underneath gets nothing.

The tell is the angle. Wrinkle streaks run diagonally, they are usually consistent from label to label, and the same diagonal is often visible on the spent ribbon itself. Pull a length of used ribbon off the take-up spindle and look at it under light: the crease will be there, and its position tells you which side of the web is misbehaving.

Ruling out the faults it resembles

Three other problems produce missing print, and the fix is completely different for each.

A thin white line running straight along the direction of travel, in exactly the same place on every label, is a failed printhead element. Not wrinkle. Print good on one side and weak on the other is head pressure or levelling, which is related to wrinkle but presents differently: gradual fade rather than a sharp diagonal gap.

Causes, in the order worth checking

1. Ribbon narrower than the label. This is the most common cause and the easiest to fix. The ribbon should be at least as wide as the media, ideally slightly wider. A narrow ribbon leaves the printhead pressing directly on the label at the edges, which both wrecks those elements and destabilises the web. Check what you are actually buying, not what the last order was.

2. Media not centred or guides not set. If the media guides are loose or set wider than the roll, the label wanders and drags the ribbon unevenly. Set the guides so they touch the media without pinching it.

3. Head pressure too high, or uneven across the width. Most industrial printers have adjustable pressure, often as two independently adjustable points. Pressure set higher than the media needs is a common cause, and unequal pressure left to right is a near-guaranteed wrinkle. Many machines also have a ribbon tension or wrinkle adjustment specifically for this.

4. Excessive darkness. Too much heat softens the ribbon as it passes, making it far more likely to fold. If you have been creeping the darkness up to compensate for something else, this is one of the costs.

5. Ribbon loaded incorrectly. Coated side in or coated side out is a real distinction, and a ribbon threaded the wrong way round transfers poorly and tracks badly. Check the printer's requirement against the ribbon you bought.

6. A worn or contaminated platen roller. The platen provides the counter-pressure. If it is flat-spotted, gouged, or has adhesive build-up, the web sees uneven pressure every revolution. 7. The ribbon itself. Last, not first. A poorly wound roll, a damaged core, or a ribbon stored somewhere hot and humid can genuinely cause wrinkle. If you have worked through everything above and a different roll fixes it, you have found it.

Why leaving it costs money

Wrinkle is not only a print quality problem. Where the web folds, the printhead is pressing on doubled ribbon; where the ribbon is too narrow, the head is pressing directly on abrasive label material. Both wear elements out faster than normal operation.

So the printer that has been wrinkling for a month is also the printer whose printhead fails early, and the printhead gets replaced without anybody fixing the cause. The new one then wears out the same way. If you are replacing heads more often than the rated life suggests you should, look at what the ribbon is doing.

The barcode consequence

A diagonal gap through a barcode is not a cosmetic issue. Depending on where it lands it can make the code unreadable, or worse, readable now and unreadable after the label has been handled.

Preventing it

Standardise ribbon width against media width in your purchasing, so nobody can order a roll that is too narrow. Our guide on managing label consumables covers specifying combinations rather than items.

Match ribbon grade to the label surface. Resin on the wrong facestock behaves badly. See media and ribbon selection.

Clean the platen and head on every media change. Adhesive build-up is gradual, so the wrinkle appears gradually and nobody connects it to the last roll.

Store ribbon properly. Heat and humidity affect the wind and the coating.

If darkness has been raised over time to compensate for a dirty printhead, worn platen or the wrong ribbon grade, wrinkle is one of the costs. Clean the head, fix the underlying cause, then retune darkness from a low starting point.

Is it the ribbon brand?

Occasionally, but check it last rather than first. A badly wound roll, a damaged core, or ribbon stored somewhere hot and humid can genuinely cause wrinkle. The problem is that swapping ribbon is the easiest thing to try, so it gets blamed while the real cause, usually width, pressure or a contaminated platen, stays unfixed and the next roll wrinkles too.
