Barcode Scanner Types: Corded, Cordless, Presentation

Most barcode scanner shortlists start in the wrong place. Someone works out which symbologies they need, checks that the candidates all read 2D, and then picks on price. The symbology question is almost always answered the same way, so it decides nothing, and the buyer ends up with a scanner that reads the label perfectly and still makes the job harder.

The decision that actually matters is form factor: corded, cordless, presentation or rugged. That choice is not about barcodes at all. It is about what the operator is doing with their hands, how far they move, and what the environment does to the device. Get it right and the scanner disappears into the work. Get it wrong and you have bought a charging problem, a cable problem or a replacement cycle.

Start with the operator's hands, not the barcode

There are four questions, and they resolve nearly every case without reading a single specification sheet.

Does the item come to the operator? If the goods arrive at a fixed position, a till, a packing bench, a dispensary counter, then the operator's hands are busy holding the item and they should not also be holding a scanner. That is presentation, also called hands-free. The Zebra DS9308, the Honeywell Solaris 7190g and the Datalogic Magellan 3410VSi all sit in this class. The scanner stays on the counter and the operator passes the item in front of it.

Does the operator go to the item, within a cable length? Goods-in benches, service counters, workshop stations and stock rooms where everything is within reach of the workstation. That is corded handheld: the Zebra DS2208, the Honeywell Xenon XP 1950g, the Datalogic Gryphon GD4500.

Does the operator walk away from the workstation? Up an aisle, around a shop floor, along a rack, out to a vehicle. Once the walking distance is genuine rather than theoretical, the cable becomes the constraint and cordless earns its cost: the Honeywell Xenon XP 1952g or the Datalogic Gryphon GBT4500.

Does the device get dropped, frozen or hosed down? Yards, freezers, cold stores, production lines, loading docks. That is rugged, and it is a genuinely different build: the Zebra DS3678, the Datalogic PowerScan PD9630, the Honeywell Granit XP 1991iXR.

Work through those four in order and the shortlist is usually two or three units rather than twenty. Everything after that is tuning.

Corded is the default, and it should stay the default

Corded handheld scanners are the quiet majority of installed units for good reasons that rarely make it into a comparison table. There is nothing to charge, so there is no dead scanner at the start of a shift. There is nothing to pair, so there is no re-pairing after a firmware update or a battery swap. There is nothing to lose, because the device is physically attached to the workstation. And there is no base station to buy, which also means no base station to fail, occupy counter space or need its own power outlet.

A corded unit draws power over the interface cable and presents itself to the host. The Zebra DS2208 is a clean example: USB, RS-232 or keyboard wedge, USB cable included, and driver-free USB HID operation so it behaves as a keyboard with no software install at all. Cordless costs more up front, adds a battery to manage across its service life, and adds a pairing relationship to maintain. The Honeywell Xenon XP 1952g is recorded with a Li-Ion battery rated up to 50,000 scans, and the Datalogic Gryphon GBT4500 with a 2,400 mAh Li-Ion rated up to 60,000 scans. Those are respectable figures, and they still mean a charge cycle, a base station on the counter and a battery that ages. None of that is a reason to avoid cordless. It is a reason to be honest about whether the walking distance is real. If the operator takes three steps, buy corded and spend the difference on a better imager.

Bluetooth range figures are line-of-sight numbers

Both cordless handhelds here are recorded at a range of up to 100 m, the Xenon XP 1952g over Bluetooth Class 2 and the Gryphon GBT4500 over Bluetooth 4.0. The rugged Zebra DS3678 is recorded at up to 100 m line-of-sight over Bluetooth 4.0 as well. Read those numbers as what they are: an open-air, nothing-in-between figure measured in conditions your warehouse does not have.

Steel racking, stacked pallets, metal roller doors, reinforced concrete and refrigeration units all absorb or reflect 2.4 GHz. In real racking, plan on a fraction of the published figure, and treat any published range as a comparison between models rather than a distance you can design around. The correct approach is to test in the actual aisle with the actual stock level, because a rack that is empty during commissioning and full in production behaves like a different building. One practical note: a cordless handheld talks to its own base station, not to your wireless network, so its range problem is local rather than site-wide. If the operator genuinely needs to work anywhere in a building and stay connected to the host system, that is a mobile computer requirement rather than a scanner requirement, and something like the Honeywell CN80 is the shape of device that solves it.

Minimum resolution: the specification most buyers skip

Minimum resolution is quoted in mil, which is thousandths of an inch, and it describes the narrowest bar or 2D module the imager can resolve. It is the single specification that decides whether a scanner reads your worst label, and it is the one most commonly ignored because it looks like a detail.

The difference is concrete. The Zebra DS2208 and the presentation units here are recorded at 5 mil. The Honeywell Xenon XP 1950g, the Datalogic Gryphon GD4500, the Xenon XP 1952g and the Gryphon GBT4500 are recorded at 3 mil. A 3 mil unit resolves finer bars than a 5 mil unit, which means it reads labels the 5 mil unit will struggle with or refuse.

Where that matters: small electronics labels, component and reel labels, pharmacy and dispensing labels, laboratory specimen labels, and dense 2D codes printed small because there is nowhere else to put them. In all of those cases the label is small because the item is small, and the print is at the fine end of what the printer can produce. A 5 mil scanner in that environment produces intermittent no-reads that get blamed on the printer, the label stock or the operator.

Where it does not matter: retail EAN and UPC labels, carton and case labels, shipping labels, shelf-edge tickets. These are printed at generous bar widths on purpose, and a 5 mil imager reads them all day. Paying for 3 mil to scan cartons buys nothing.

The honest way to decide is to find your worst label, not your typical one, and specify for that. Reading distance varies more than the class suggests

People assume that all handheld scanners work at roughly arm's length. The recorded figures here say otherwise, and the spread within a single class is larger than the spread between classes.

The Zebra DS2208 is recorded reading up to 24 cm. The Honeywell Xenon XP 1950g is recorded up to 42 cm. The Datalogic Gryphon GD4500 is recorded up to 66 cm. All three are ordinary corded handheld units in the same broad category, and the furthest reads nearly three times as far as the nearest.

That gap decides real tasks. If an operator has to reach into a pallet, scan a label on the far side of a wide counter, read a carton on a lower shelf without bending, or scan an item still on a trolley, the maximum reading distance is the specification that determines whether the job is comfortable or awkward. A short-range unit forces the operator to move the item or move themselves, thousands of times a day.

The Datalogic Gryphon GD4500 and GBT4500 also record megapixel imaging with up to 60 frames per second and motion tolerance up to 100 cm per second on the corded unit, which is the other half of the same story: a scanner that reads further and tolerates movement lets the operator scan in a sweep rather than a stop. The GD4500 is recorded supporting more than 40 symbologies, which matters if you handle labels from multiple suppliers rather than only your own. Presentation: when the counter holds the scanner

Presentation scanners are bought for one reason, which is that they let the operator keep both hands on the goods. At a till, a dispensary or a returns desk, that is the difference between a smooth motion and a fumble.

The three units here differ in exactly the way you would expect. The Zebra DS9308 is a hybrid: hands-free presentation and handheld, 2D area imaging at standard range, 5 mil, up to 25 cm, at 0.55 lbs with USB, RS-232 or keyboard wedge and a 1.5 m drop rating. That weight is the point. It is light enough to pick up for the occasional bulky item that will not come to the counter, which is the case a fixed unit cannot handle at all. The Honeywell Solaris 7190g is a dedicated vertical countertop design with 2D omnidirectional reading at 5 mil up to 28 cm over USB, at 1.4 lbs, which is a deliberately planted device rather than one you lift. The Datalogic Magellan 3410VSi is an on-counter unit at 1.6 lbs with USB or RS-232, 5 mil, up to 25 cm, optional integrated scale compatibility, Green Spot and multi-code scanning.

Two things separate them in practice. Scale compatibility only matters if you sell by weight, and if you do, it is not optional at all, it is the reason to choose that unit. Multi-code scanning matters where a document or a label carries several codes that all need capturing in one pass. Everything else is ergonomics and counter space. Rugged is three numbers, not a word

Every manufacturer describes its scanners as durable. Rugged, used properly, means three specific published numbers: drop height, ingress protection rating and operating temperature range. Compare those and the category stops being a marketing claim.

A retail-class unit such as the Zebra DS2208 is recorded at a 1.5 m drop to concrete, with no IP rating and no stated temperature range. That is a sensible specification for a counter. The Zebra DS3678 is recorded at an 8 ft (2.4 m) drop to concrete, IP67, MIL-STD-810G, and an operating temperature of -30C to 50C. Those are not adjacent numbers. IP67 means sealed against dust and protected against temporary immersion, which is what allows a device to be washed down rather than wiped. The -30C figure is what allows it to work inside a freezer rather than fail at the door.

The Datalogic PowerScan PD9630 sits in the same category as a corded rugged unit: 2.5 m drop, IP65, -20C to 50C, with Green Spot good-read confirmation, a 3GL indicator and Motionix motion sensing. The Honeywell Granit XP 1991iXR goes further on two of the three, recorded at a 3 m drop to concrete, IP67 and -30C to 50C. Corded rugged is often the right answer in a fixed hostile position such as a production line or a dock door, because it removes the battery from an environment where cold reduces capacity anyway.

Some intermediate durability is worth noting too. The Honeywell Xenon XP units record 1.8 m drop and 2,000 tumbles at 1 m, and the Gryphon units record 1.8 m drop. Tumble ratings describe repeated small knocks rather than a single fall, which is closer to what actually happens to a scanner on a bench. That is a step above retail-class without being rugged, and for a busy goods-in bench it is often enough.

The decision rule is simple. If the device will live in cold store, yard, freezer or wash-down conditions, the gap between 1.5 m and no IP rating on one side and 2.4 m, IP67 and -30C on the other is the whole decision, and nothing else on the specification sheet outranks it. If it lives on a counter, paying for that gap buys nothing you will ever use. Timing a replacement on this basis rather than on the age of the fleet is covered in refresh timing on risk, not age.

Extended range is a separate category again

Standard-range scanners, whatever their form factor, are designed for arm's length work. Extended range is a different optical design solving a different problem, and it is worth knowing that the category exists before you conclude that a job cannot be automated.

The Honeywell Granit XP 1991iXR uses the N670X XR imager in an extended range (XR) configuration and is recorded reading up to 20 m on retro-reflective labels. That is racking-label work: an operator standing on the warehouse floor reading a location label at the top of a high bay, without a ladder, a lift or a long-handled alternative. It is 5 mil at the close end, so it is not giving up fine resolution to get there.

No standard handheld does this. The furthest standard unit here reads to 66 cm. The gap is not incremental, it is the difference between a task being possible and impossible. It does depend on the labels: retro-reflective media is what makes the long distance work, so extended range scanning and the labelling scheme are bought together rather than separately. DPM is the fourth axis

Direct part marking is a code etched, dot-peened or laser-marked into the surface of metal or plastic, rather than printed on a label. It is standard in automotive, aerospace, medical device and electronics manufacturing, because the part has to carry its identity for its whole life and a label will not survive that.

DPM codes have very low contrast. There is no black ink on white paper, only a shallow surface change that reflects differently from its surroundings, and reading it reliably needs specific illumination and imaging rather than a standard imager and more patience. Both the Zebra DS3678 and the Datalogic PowerScan PD9630 are recorded with DPM among their scan range variants, the DS3678 in SR, HP, ER and DPM, and the PD9630 in SR, HD, AR and DPM. A standard imager will not read marked parts reliably, and intermittent reads on a DPM code are an optical mismatch rather than a fault to be tuned out.

This is also the clearest example of why the variant suffix on a scanner part number is not cosmetic. The same model name covers optically different devices, and ordering the wrong variant gives you a working scanner that cannot do the job. Weights follow the same pattern as the ratings. The handhelds run from 0.34 lbs on the Gryphon GD4500 and 0.35 lbs on the DS2208 up to 0.48 lbs on the cordless Xenon XP 1952g, while the rugged units are 0.85 lbs on the DS3678, 0.95 lbs on the PD9630 and 1.05 lbs on the Granit XP 1991iXR. Presentation units are heavier still at 0.55 lbs, 1.4 lbs and 1.6 lbs, but they are not carried, so the weight is stability rather than burden. Over a full shift of repeated scanning, a third of a pound in the hand is a real ergonomic difference and worth weighing against the durability you are buying.

Buying honestly: 1D scanners still exist

Linear imagers are still sold, still work and still cost less than a 2D unit. The Honeywell Hyperion 1300g is a corded USB handheld 1D imager at 0.4 lbs, and for a site that scans nothing but EAN, UPC and Code 128 it does the job without complaint.

The limitation is absolute rather than a matter of degree. A 1D imager cannot read QR codes or Data Matrix at all. Not slowly, not unreliably: it is a different reading method and the code is invisible to it. So the only question worth asking is whether anything you scan now, or anything you are likely to scan within the life of the device, is 2D.

In practice, the answer is drifting towards yes almost everywhere. Supplier labels, returns labels, mobile tickets, GS1 DataMatrix in healthcare and food, and internal asset tags are all moving to 2D. If there is any realistic prospect of that in your operation, buying 1D saves money once and costs it again when you replace the fleet early. What to check on a refurbished scanner

Several units here are supplied refurbished: the Xenon XP 1950g, the Gryphon GD4500, the Gryphon GBT4500, the Zebra DS9308, the PowerScan PD9630 and the Hyperion 1300g. Scanners refurbish well, because the imager is solid state and the main wear items are the housing, the trigger and, on cordless units, the battery. The risk on a refurbished scanner is almost never the scanner. It is what is missing from the box.

The interface cable. Scanner cables are model-specific and often interface-specific. A USB cable for one family will not fit another, the connector at the scanner end is proprietary on most units, and a keyboard wedge or RS-232 cable is a different part again. A handheld scanner without its cable is not a working scanner, and sourcing the correct one afterwards is slower and dearer than buying the unit with it. The DS2208 above is supplied with its USB cable for that reason.

The base station, on anything cordless. The Xenon XP 1952g, the Gryphon GBT4500 and the DS3678 all charge and communicate through a base that provides USB or RS-232 to the host. Without the base, the scanner has nothing to pair with and no way to charge. A cordless scanner sold without its base is a component, not a device.

The battery condition on cordless units. Li-Ion ages on a calendar as well as a cycle count. The published 50,000 and 60,000 scan figures describe a healthy battery, not a used one, so ask what has been tested and whether the cell has been replaced.

Whatever you buy, test before you deploy. Scan your worst labels, not sample ones, at the distance and angle the operator will really use, into the live application rather than a text editor, and confirm the data lands in the right field in the right format. Common questions

Should I buy a corded or a cordless barcode scanner?

Buy corded unless the operator genuinely walks away from the workstation. Corded units have nothing to charge, nothing to pair, nothing to lose and no base station to buy. Cordless costs more, adds a battery to manage and a pairing to maintain, and is worth it only when the walking distance is real, such as working up an aisle or around a shop floor rather than taking a few steps from the bench.

What does minimum resolution mean on a barcode scanner, and does 3 mil matter?

Minimum resolution is the narrowest bar or module the imager can resolve, quoted in thousandths of an inch. A 3 mil unit reads finer bars than a 5 mil unit. It matters for small electronics labels, pharmacy and laboratory labels and dense 2D codes. For retail EAN and UPC labels, carton labels and shipping labels, 5 mil is fine. The Zebra DS3678 and the Datalogic PowerScan PD9630 are both recorded with DPM variants. Ordering the wrong variant of the same model gives you a working scanner that cannot do the job.

Is a 1D barcode scanner still worth buying?

Only if nothing you scan now or soon is 2D. A 1D imager such as the Honeywell Hyperion 1300g reads linear codes well and costs less, but it cannot read QR or Data Matrix at all. Supplier labels, returns labels, mobile tickets and healthcare codes are steadily moving to 2D, so a 1D purchase saves money once and costs it again at an early fleet replacement.
